Some details of what you've done and what problems you've encountered
would make it easier to give you meaningful help.  However, in general
terms I would expect to do something like this (as root):

# fdisk /dev/sda               Substitute the appropriate device name

Delete existing VFAT partition
Create new partition 1 taking up the whole of the device
Write changes back and exit

# mke2fs -j /dev/sda1

How does that differ from what you did?  What problems did you
encounter?
